Something that would be great from a geek factor is making one in an artist's wooden case. One would have to tackle the heat issue, hence the geek factor. Plus it'd make a mighty handsome looking machine. Always liked the look of wood over molded plastic. Of course this wouldn't be a "rugged" laptop by any stretch.
My question is where you get the screens from, to build your own?

It might be more rugged then the typical laptop with the harddrives parked.
I remember working for an organization that was building a mobile classroom. One of the administrators wanted to fill it with laptops arguing that they were designed to be more mobile and therefore more rugged. (We think he wanted to use the laptops when the classroom wasn't in use.)
I found some sites that sell DC-DC power supplies. How many watts do I need for one hard drive and a DVD burner?
One site a guy built a 70W power supply for his mpeg player that can handle the voltage dip when the car is started without rebooting. I think the comercial DC-DC power supply would be fine with a deep cycle battery.
I need a light weight monitor and I'm set. I have to buy some stuff at harbor freight today. I'll see what kind of cases they have.
Will airport security let my homemade computer on the plane?

You should be alright as long as it can pass through an xray. Laptops usually have to be taken out of the carrying case and placed in a seperate bin. I can't think of a reason why they wouldn't let you get through they might ask you to open it.
